I have the same exact issue, on my '97 540ia. Mine occurrs at 2200-2300rpm which is usually (75-80MPH). The noise goes away after 2500rpm. (it also seems to be rpm related since in S4 gear it occurs at the same rpm range but obviously at a lower speed)

You have described, almost exactly, what I have been telling my dealer for the last two years, who cannot figure out what I am talking about. Infact, the noise seems to be more pronounced some days and less on others. (especially after a long drive, the noise is usually quite pronounced, but by the time I get an appointment to take it to the dealer the noise level has reduced and continues that way for a few days.)

I had posted a note about this a few months ago but no one responded.

The dealer has changed the Heater Blower unit, Both the Catalytic Converters but no go.

If you hear anything more on this I would love to hear it.
