A friend of mine here in Sweden who has a '91 850i had the same problem. He came up with a very simple solution, which is only useful if you don't use the ash tray. He had the same problem with the lid popping open whenever it felt like.

What he did was that he meassured the depth of the tray. He then took a piece of playwood and cut himself a square piece with exactly that depth and put strong adhesive tape on two sides of that square. One side he applied to the bottom side of the tray and the other one to the top, so when he pushed down the lid, it stuck to the tape and remained close. He placed the wooden piece on the middle of the tray, so you can't see from the outside what he has done. If he ever feels like start smoking and using the tray, it's just tape, so he can easily pop it open again.

Not the best solution of the world, but it worked for him. It was driving him nuts...
