The '95 540 came with the M60B40 4.0l V8. The cylinder liners were made of "nikasil". Some of these blocks began to fail. BMW believed the failure to be due to excessive sulfur content in the gasoline that the owners used. Initially BMW tried to cure the problem by reprogramming the ECU to have the engine run at a higher temp to try to burn off more sulfur. That didn't work, so BMW made a replacement block with "alusil" cylinder liners. BMW extended the warranty on the engine to 6-yrs or 100k miles from the vehicle's in-service date. If the original nikasil engine failed a leakdown test in that period, BMW provided free replacement of the nikasil block with an alusil block.

The ONLY circumstance where multiple block replacements were done on the same car occurred in the early stages when BMW replaced nikasil blocks with nikasil blocks.

Aside from the block problem, the M60 V8s have a good reputation for longevity and reliability.

The v8's are very torquy and still pretty fun to drive... but the 4.0 block is not a good choice because of the problems associated with the material the block is composed of. This problem affects both the 3.0 block and the 4.0 block from
'93-'95
You will notice that a lot of them have had new engines put in them... they all need it, but some of them have been replaced two and even three times...

If it comes down between the 540i and the m5, i would chose the m5...
