There are several constuction adhesives available that could seal the entire unit to the sheet metal negating the need for a back or a mig welder. I would strongly advise if you do so, that you surface flush mount the driver. Once the enclosure was fastened to the car, it will be possible but not easy to remove. By flush mounting the front of the speaker, you may not need to add any dimension to the front, and you can always fabricate a cloth or mesh grill that may not protrude as much. Tom, it sounds like you might have a feasible idea, and you would not be giving up the kind of legroom others have by installing in the passenger's footwell. I suggest you experiment a little before doing anything permanent or irreversible. If it doesn't clear, you've only eaten a 5 sided mdf box. Good luck.
