Professional car stereo competitors use fiberglass enclosures all the time.
You can buy fiberglass replacement bodies for Jeeps...those seem pretty rigid.
As to the expense, the materials don't cost that much...I think I built the one in the 911 for maybe $30.
I used to own a custom car audio shop so I consider myself qualified in this area and I can assure you that fiberglass (reinforced where necessary) is an excellent medium to use for an irregularly shaped enclosure.
I have an article about finished on fiberglassing...I'll email it to Alan and see if he will put it up for me.
